I realize not everyone is a fan of zipflex. However I’m using it as n the parameter of my 000 build.
I have a slight issue because the width is ~.010 too wide. The extra width is the rubber substrate around it.
I have used the smallest bearing to cut the channel I have. The plan is to install the zipflex and the BWB in the same channel, but with. The extra width it causes the wood binding which would come next to lean out, which is obviously unacceptable.

My thoughts on a course of action is to:
1: install as is
2: carefully sand away the outer rubber and enough of the pearl sonthat it sits flush with where it needs to be
3: install binding as planned.

Am I asking for trouble like this ?

Why not get the right size bearing and make the channel the right size? Then you'll have that bearing for the next time

On a related issue... a friend of mine recommended using a gramil before cutting any channels... do you all use one ?

Before you found the bearing I was going to suggest a gramil to widen the channel.

It's obviously not necessary but I always do this on tops. It eliminates the fuzzy's and makes for really clean cuts. Another tip is to apply a wash coat of shellac to the top, this helps too.

I have 2 purfling /binding cutters one is brass and cherry for guitar making and the other is an all brass chinese vln purfling cutter. On some tops and backs especially with irregular grain . I like to pre score my binding /purfling line.

Glad to hear you have found a resolution. I like to do all kinds of odd binding schemes and also struggled to cut the right size channels with the cutters that use the bearings for a guide. Plus my cutter for the set developed a crack, so I bit the bullet and bought the setup from Luthiers Suppliers , I think it was.
